If you are worried about play, I think you should buy open-framed ones like these http://www.ebay.com/itm/3-5mm-Stereo-Audio-Female-Jack-Socket-Connector-Panel-Mount-Solder-Lot-1-8Inches/272214101824 where you can easily adjust that by bending the metal flap that makes the contact (and the metal flaps are kinda strong on their own too as they are both the contact and the spring)

Note: this rootfs should have the original uImage (no DTB appended to it).

3. We are booting this new u-boot with its default envs. So after kwboot has loaded the u-boot image, there is no need to change envs other than one specific to your box

There is some HW aspects of this box that I have not looked into closely. Please post your observations if you know what is missing (dmesg might have some error in loading FW, or LED is not flashing correctly, mtdparts seems to be wrong...etc).
Please post serial console log here.

So here is what I have so far. I have the old micro sd card inside still and a bad rootfs on a usb drive. I can't seem to make a good rootfs but got uImage set in /boot on the usb to get this far. Can't get the debs to install from an error can't do arm on x86 or something.

This error is when you prepare the rootfs on your x86 laptop. You can run dpkg on ARM rootfs while in x86 Linux, but you need to chroot into it and with qemu already installed.
It is best that you just use a new USB drive and tar the rootfs to it. No additional steps, just like you did way back to create USB rootfs.
The rest of the log looks good!

When you create a new rootfs, there is no deb installation (the kernel is already installed on it). Only a tar command is needed to be run to extract it.

The rootfs tarball is Debian-4.4.0-kirkwood-tld-1-rootfs-bodhi.tar.bz2:

Ok so I think I have my head on straight this time. Still ends in a kernel panic unknown block 0,0.
So I was going into the deep end without my floaties on and thought perhaps the internal micro sd card was causing issues so I took it out and retried with the same kernel panic.
using a new sandisk cruizer glide 32GB formatted ext3 boot flag and rootfs label

Success!!! Grabbed another usb stick same type and made the rootfs but also added a /boot/uEnvt.txt with the following:

1. The /boot/uEnvt.txt should not be there. The dtb_file was loaded correctly:
So you should remove /boot/uEnvt.txt. To make sure it does not interfer with the boot envs in the future.
2. Everything in your log looks good as my first boot. And the reason dmesg showed Wifi and Bluetooth FW errors was because you have not installed libertas-firmware.
Where we are:
- Have not tried booting with eSATA yet.
- We should try Wifi and Bluetooth. It seems working OK. But sometimes it spits out errors during initialization and then completed successfully.
- The SD card still have problem in u-boot, but should work fine in Debian. It seems the Kirkwood u-boot MMC driver that I am using having some timing problem with this drive. But in Debian it is working fine. If I can't figure out the u-boot MMC driver then we'll live without booting with it for a while. There is no GPL for this so it is hard to find out info.

Yes, I've also noticed the drive letter is for USB/HDD, i.e. /dev/sda for internal and /dev/sdb for external.

We already are using that definition. The latest (best) DTS is in the mainline kernel DTS. So in Debian now, you can see these LEDs
And control them. Example:
What I was looking for is whether it is possible to control the Power LED. To do this, it needs to be a GPIO enable LED (not something hardwired). You could boot into stock OS, and do a shutdown to see if the LED was turned off. If that is the case, then there is a strong possibility that is a GPIO that nobody knows about yet.
I browsed the stock rootfs (mouting it), but have not found LED control for the Power LED. My current testing box's stock root password is not the default, so I cannot log in the running stock system and have not fixed that yet.

Bad news :) if stock OS left it on, then perhaps it is not possible to comletely power off (like the Dockstar).
I'm going to flash RC3 version to SPI and then upload it here. It is a little easier to test with u-boot permanently flashed.

Thanks feas! that's a good source that I have not seen. But it did not give me any more info than we already have. Except about Wifi (I have not done for Wifi anything other than installing firmware-libertas).
And interestingly, it shows an older version than what I have on my box. Looks like there are many FW versions out there.

Does (0xf << 16) result in bits 15, 16, 17, and 18 set to 1? I hate clever math :) Can you doublecheck my calculation?
